Projektbeschreibung

Hintergrund – Die wichtigsten strategischen Ziele der EU und der österreichi-schen Regierung zur Sicherung des Wohlstands sind die Dekarbonisierung, Technologieführerschaft und Arbeitsplatzsicherheit in der produzierenden Industrie. Die Herstellung von Produkten ist oft sehr energieintensiv und hat einen Anteil von etwa 30% am österreichischen Endenergieverbrauch. Die Auto-mobilzulieferindustrie ist eine Schlüsselindustrie, in der die Erreichung der strategischen Ziele in weiter Ferne ist. Ein wichtiger Akteur in dieser Branche ist die Leichtmetallindustrie. Mit dem erwarteten Wachstum der Elektromobilität wächst der Bedarf der Leichtmetallindustrie rasant. Ein typisches Leichtmetall-Herstellungsverfahren ist Gießen, das besonders für hochwertige Produkte wirtschaftlich vorteilhaft ist, aber, unter quantitativen Energieverlusten leidet. Stand der Technik – Der Gießprozess findet in Gießereien in mehreren Schritten statt: Schmelzen, Gießen, Wärmebehandlung und mechanische Bearbeitung. Heutige Gießereien sind so aufgebaut, dass jeder Produktionsschritt in einer eigenen funktionellen Insel stattfindet, z.B. Schmelzerei und Gießzelle, und nur das Material von Insel zu Insel weitergegeben wird. Problem, Ziele und Ergebnisse – Dieser Aufbau bedingt erhebliche Energiever-luste mit offensichtlichen Energieeinsparpotenzialen. Für energieeffiziente Gieße-reien bedarf es eines ganzheitlichen Ansatzes welcher Stoffströme und Energie berücksichtigt. envIoTcast greift diese Herausforderung auf und zielt darauf ab: 1. Reduktion der CO2-Emissionen im Leichtmetallguss und den damit verbundenen Prozessen um bis zu 30% und legen der Grundlage für eine vollständige Dekarbonisierung dieser Industrie. 2. Steigerung der Wettbewerbsfähigkeit und Wertschöpfung der europäischen und der österreichischen Automobilzulieferindustrie. 3. Einbindung von Stakeholdern aus Politik, Wirtschaft und Öffentlichkeit. Mit dem erfolgreichen Abschluss des Projektes werden diese Ziele erreicht durch 1. Verbesserte Energierückgewinnung und -nutzung, schnellere Produktionszyklen, Erhöhung der Lebensdauer von Gussformen sowie Analyse der Nutzung erneuerbarer Energien. 2. Entwicklung österreichischer Exporttechnologien, darunter ein neuartiges bi-direktionales Hochtemperatur-Wärmeverteilsystem, die energie-optimierte, langlebige Gussform der nächsten Generation und abwärmeintegrierte Wärmebehandlungsöfen. 3. Freier Zugang und Sichtbarkeit zur Green DEMO-Foundry 4.0. Das Projekt wird zu folgenden Ergebnissen führen • Green DEMO-Foundry 4.0 beim Partner LKR, wo die entwickelte Technologie getestet und für die öffentlich zugänglich gemacht wird. • Flächige Verbreitung der Technologie in der Gussindustrie sowie weiteren relevanten Industrien. • Eine Planungsgrundlage für abwärmeintegrierte DEMO-Foundry 4.0 welche sich als Nachrüstlösung eignet und auf andere Industrien wie Kunststoffspritzguss und Herstellung von Faserverbundprodukten übertragbar ist.

Abstract

Background – The main strategic goals of the EU and the Austrian Government to promote human wealth are decarbonization, technological leadership and job security in the producing industry. The fabrication of products often is very energy intensive and contribute to about 30% of Austrian’s gross energy consumption. The automotive supply industry is a key producing industry where the achievement of the strategic goals is out of sight. A key player in this industry is the light metal industry. With the anticipated grow in electromobility the need for the light metal industry is rapidly growing. A typical light metal production method is casting which is economically advantageous for high quality products but suffers from quantitative energy losses. State-of-the-art – In foundries the casting process takes place in several steps; usually: melting, casting, heat treatment, and mechanical processing. Today’s foundries are conceived in such a way that each production step has its own functional island, for example melting plant and casting cell, where solely the material is passed on. Problem, objectives and results – Out of this typical layout severe energy losses arise with obvious energy saving potentials. A holistic approach considering both material and energy is required to conceive energy efficient foundries. envIoTcast addresses this issue and aims for: 1. Reduction of the CO2 emissions in light metal casting and associated processes by up to 30% and to lay the foundation for complete decarbonization of the industry. 2. Increasing the competitiveness and the value of the European and the Austrian automotive supply industry. 3. Involvement of stakeholders from government, industry and the public. With successful completion of the project these aims are achieved by 1. Improved energy recovery and energy reuse, faster and prolonged production and assessment of the use of renewable energy. 2. Development of Austrian export technologies including a novel bi-directional, high-temperature heat distribution system, the next generation, energy optimized, long-life casting mold and a fully waste heat integrated heat treatment furnace. 3. Open access to the Green DEMO-Foundry 4.0. The project will result in • Green DEMO-Foundry 4.0 at the partner LKR where the technology developed in envIoTcast will be tested and made accessible. • Broad dissemination of the technology in the casting industry and other relevant industries. • A design procedure for the waste heat integrated DEMO-Foundry 4.0 suitable for retrofitting and transferable to other industries including plastic injection molding and fibre composite product manufacturing.
